There were many problems on folding of material, under filling, life of the die is not good in the fifth step of original forming design of this product. The influence of these problems include: the round of die, the angle of punch, geometrical shape and pre-forming. In the industry, the design of forging die is mainly according to the trial-and-error experiences. However, these technical approaches can not improve the design of die effectively and efficiently. This study uses DEFORM-3D and PRO-E software to make the forming analysis and design of T-8 teeth round welding nut, and the object of design is increasing the life of die. In order to increase using life of the die, and raise the quality of forming, we change the geometrical of every forming steps, increase one pre-forming step and radius of round of die. We have designed three new forming processes, compared the load of original forming process to the new of the fifth, it decrease 146KN, about 18%.Furthermore, we design a new optimal process according to the new three process, finding that the difference of total load between original process, it decrease 34.53KN, about 16.4%.Then we compared the stress of optimal forming process to the original forming process of the fifth die, we could find that the effective stress decreased obviously. Finally, we compared optimal forming process to original one, we found that the folding of material could be solved and the forming load is decreased.
