It is necessary to develop a new manufacturing process to overcome conventional time consuming labor intensive process. There are two parts in this research, the measuring and design of the insole, and the manufacturing process for insole customization. Both plantar surface and the pressure of the foot have been measured in digital format. According to the measured data, an innovative insole structure can be constructed. The plantar surface will be the upper surface of the insole to provide the foot a good support. The mechanical structure on the bottom of the insole will be build based on the foot pleasure information to adjust the softness of the insole. The manufacturing process integrates the thermal forming process and CNC milling. The process starts from milling to the plaster block material to form the female part of the insole. The process followed by the thermal forming to make the invert EVA plate to be the male part of the insole. The CNC milling is then cut the back side of the insole to build up the designed structure to finish the manufacturing process. The resulting insoles show the ability to provide total contact between the foot and upper surface of the insole. This design can provide high pressure reduction over the foot.
