Obtaining the optimum machining cost is an important thing which is worthy of being discussed and studied. Therefore, machining dynamics, tool wear and self-excited vibration are considered for analysing the optimum unit cost of parameter combination in this study. First of all, Taylor’s equation of milling Al 6061-T6 using HSS-CO end mill was built up. Second, stability lobe diagram was obtained using MetalMax. Third, mathematical models of machining costs and material removal volume were developed. Finally, a figure of machining cost was drawn based on the tool wear, machining stability and cost model. From the results, the minimum cost of parameter combination was obtained. We can find that the increase of depth of cut, spindle speed and feed per revolution can reduce the unit cutting cost. However the stability lobe diagram limit the choice of cutting parameters. The optimal combinations of cutting parameters has to be decided based on the stable cutting range.
