The forming process is simulated numerically by using a FEM code, DEFORM 3D; and mtetallographic tests, such as forming stream line, are conducted as well to compare with the numerical results. The original forming design for the pressure relief valve adjust nut is four-station forming and then finished by drilling process. In order to reduce cost, the forming design is modified as five-station forming. In order to obtain the optimum forming quality, Taguchi approach and the analysis of variance are used. The forming defect of the nut is also investigated to provide the improvement of forming design. A comparison between the results obtained using the optimum forming design parameters and the measures using the original settings shows the new forming design parameter settings effectively improve the performance measures over their value at the original settings.
